Battery, Controller and Motor Must Match—Or Something Will Burn

Modified e-bike performance is a system, not a shopping list. You cannot install a bigger battery, raise controller current and assume the stock motor will happily follow. One component gets upgraded, the next weakest part starts suffering. Then connector burn, motor overheat, repair bill come—wah shag.

Start with Basic Power

A useful first estimate is voltage multiplied by battery current. A 60V system at 30A is about 1,800W of electrical input at that moment. A stock 48V system at 10A to 15A is roughly 480W to 720W. Real motor output differs because of efficiency, controller behaviour, voltage sag and operating conditions, but the comparison shows why a current increase changes the heat load dramatically.

The Battery Must Support the Controller

The controller’s battery-current limit must remain within the battery’s verified continuous and peak limits. That includes the cells, BMS, interconnects, wiring and connectors. If the controller asks for more current than the pack can safely deliver, voltage sag and heat increase. A BMS trip is a warning, not a performance feature.

The Motor Must Survive the New Power

A motor marked 250W may tolerate short peaks above its label, but that does not mean every 250W motor can handle the same modification. Hill climbing, heavy loads, low speed and repeated hard acceleration create heat quickly. Some platforms accept light changes; others burn connectors or cook motors with only a modest increase.

Check the Whole Chain

  • Battery nominal and full-charge voltage
  • Battery continuous and peak-current capability
  • Controller voltage range and battery-current limit
  • Motor voltage, thermal capacity and condition
  • Connector, cable and fuse ratings
  • Charger voltage and current
  • Brakes, tyres and chassis condition for the resulting performance

Street-Legal PABs Are a Separate Matter

For PABs used on Singapore public roads and cycling paths, LTA says modifications to batteries, wiring, motors and controllers generally render the original compliance invalid unless catered for during testing and certification. Maintain a registered PAB in its approved condition for public use. Read LTA’s current PAB guidance.

Bottom line: upgrade by calculation and verification, not vibes. Battery, controller, motor, wiring and charger must agree with one another. If one part cannot handle the plan, change the plan lah.
